Compressed air feels free. You flip the switch, air comes out, tools work. But every cubic foot of air you make costs real money in electricity, and every leak in your system is a small, permanent power bill that runs 24 hours a day, 365 days a year. In a typical shop, air leaks silently waste 20 to 30 percent of total compressor output. In a shop that's never audited its lines, that number can climb past 40 percent.
The good news: leaks are easy to find, cheap to fix, and the return on investment is immediate. Every leak you seal is money that stops leaving your pocket. Here's how to hunt them down systematically.
Why should I care about a small leak?
Because it's not small. A leak the size of a pinhole — the kind you can barely hear — at 100 PSI wastes roughly 1 CFM of air. Depending on your electricity rate and duty cycle, that single pinhole can cost you $100 to $150 a year in wasted energy. Shops routinely have dozens of these leaks running simultaneously, all invisible until you go looking. A weekend spent leak-hunting can pay for itself many times over in a year.
There's also a performance angle. Leaks force your compressor to run more often to maintain pressure, which means more wear, more heat, more oil consumption, and shorter life. Fix the leaks and your compressor works less to deliver the same air.
1. Shut the shop down and listen
The first and simplest test costs nothing. Get everyone off tools, close the ball valves to your drops if you can, and let the compressor top off the system to full pressure. Then shut the compressor off completely.
Now stand still and listen. A quiet shop makes small leaks audible from surprising distances. You'll hear hissing at fittings, regulators, quick-connects, and drops that you'd never notice during a normal shift. Walk the entire distribution line slowly with your ears open. Mark every hiss with tape or a paint pen. Don't try to fix them yet — just find them.
If the tank pressure drops noticeably over 10 or 15 minutes with everything shut off, you've got substantial leakage somewhere.
2. The soap and water test
For leaks you can't quite locate by ear, mix a spray bottle of water with a squirt of dish soap. Spray suspicious fittings, threaded connections, hose ends, valve stems, and anywhere pipe meets pipe. Bubbles form instantly at leak points, even ones too quiet to hear. This is the same test plumbers have used for a hundred years, and it still works better than any high-tech alternative for a small shop.
Go slow. Spray, wait a few seconds, look. Wipe and move to the next joint.
3. For larger systems, use an ultrasonic leak detector
If your shop has hundreds of feet of piping, dozens of drops, and equipment scattered across a big footprint, walking around with dish soap is going to take a week. Ultrasonic leak detectors pick up the high-frequency sound of escaping air — sounds that are inaudible to the human ear — and pinpoint leaks from several feet away, even in noisy environments. For a plant maintenance program, they pay for themselves quickly.
4. The usual suspects — check these first
Most leaks live in a small number of predictable places. Start here:
- Quick-connect couplers. The o-rings and internal seals wear out. A coupler that's been in service for years is often the leakiest thing in the shop.
- Threaded fittings and pipe joints. Any joint that was installed without proper thread sealant, or where the sealant has aged out, is a candidate. PTFE tape does not last forever, especially under vibration.
- Hose ends. The crimped or barbed connection at each end of a rubber or PVC hose is a common failure point. Old hoses also develop pinhole leaks along the length.

- Tank drain valves. A drain that isn't fully closed — or one whose seat has corroded from years of moisture — will leak continuously. If you can hear air from the bottom of the tank when the drain is "closed," it needs to be replaced.
- Safety relief valves. These are supposed to open only at overpressure, but a valve that's been popped repeatedly or is old can develop a slow seep. If it hisses at normal pressure, replace it — do not adjust or plug it. https://airtekltd.com/collections/safety-valves
- Pressure switches and unloaders. A brief hiss right after the compressor shuts off is the unloader doing its job — that's normal. A continuous hiss from the pressure switch is not. https://airtekltd.com/collections/pressure-switches
- Check valve. A failing check valve can bleed compressed air back out of the tank through the unloader after shutdown. Sounds like the compressor is losing its air overnight.
5. Don't forget the tank itself
Tank leaks are rare but serious. Small pinholes in the tank shell — usually from internal corrosion caused by years of not draining water — are not repairable. A tank under pressure is a pressure vessel, and welding, patching, or plugging a rusted tank is dangerous and illegal in most jurisdictions. If your tank is leaking through the shell or through the welds, the compressor needs a new tank or a replacement unit. This is one place there is no shortcut.
6. Track your fixes and repeat
The best shops treat leak inspection as a scheduled maintenance task, not a one-time event. New leaks appear as fittings age, hoses flex, and equipment gets moved. Walk the system once a quarter, mark the leaks, fix them in a batch, and log what you did. Over a year, you'll see the same fittings and couplers show up repeatedly — that tells you where to upgrade to better hardware.
When to call a professional
Tank leaks, pressure vessel issues, and anything that looks like structural damage to the compressor itself is not a DIY job. Same with recurring leaks you can't seem to eliminate — sometimes the root cause is a piping design issue (thermal cycling, water hammer, undersized main line) that a fresh set of eyes can spot in minutes. If you're leaking faster than you can fix, get help.
